Saint-Gobain Sully Reduces Scrap 75% Company ProfileSaint-Gobain Sully NA specializes in the design and production of high-performance security and specialty glazing products. Their products are distributed worldwide for use in various architectural, transportation and specialty applications in both military and civilian arenas. It was founded in 1963 and currently employs 100. Situation The company processes glass which is extremely fragile and subject to damage. The information that is gathered and monitored reflects two aspects: yield and scrap loss. The yield is the loss generated when blanks are cut from larger sheets. A computerized system is used to optimize glass usage and get the best yield from the raw sheet material. The other category (scrap loss) results from contaminants or damage associated with progressing through various manufacturing processes. Since the yield is optimized electronically, there is little opportunity for improvement. The opportunity for improvement then rests with anomalies which result from the manufacturing process. Inner layers of plastic are cut and assembled between sheets of glass. The company would like to reduce scrap in the lamination process to increase profitability. It would also like to lessen the length of time it takes to process orders from the administrative area to production. Solution An MRC field agent was brought in to help reduce scrap and improve administrative paper flow by utilizing lean manufacturing techniques. The agent delivered a combination of Lean 101, Value Stream Mapping, Kaizen training and implementation events to make a continuous improvement to the scrap problem and to fine tune the administrative steps to improve project flow to the plant floor. Results Saint Gobain Sully's scrap rate went from 8% of sales to under 2% of sales. The time it takes to process an order through administration to production on the floor was reduced by 30%. Also, the MRC field agent submitted this project for his Six Sigma Black Belt Certification project which he passed with flying colors and received his certification.
